I finally finished the engine rebuild and will have some time to write a project log.
I bought the car with engine problem and new it's engine is for rebuild - exactly what I wanted. After 3 months of work and waiting for various parts yesterday I drove the car for a while. Time for tuning finally ;-)
The target is 350-380hp street car, and probably a small amount of nitrous later just for fun.

The camshafts were also very bad so I bought two cams from a Lancia 2L 16v VIS - will post durations/lift and timing later on.

I don't like the stock pistons, and even they were in good shape, I ordered a seto of Wossner forged pistons. The stock pistons are for sale btw, if someone needs them.

The problem with the camshaft (outlet) looks familuar, had the same problem a view years ago.

Last thursday my engine started to make a very strange noice.
I will start a topic on that later on, when I know what happend.
At this moment is all very strange what happend, looks like a oil problem.
Engine runs fine, power is there.... but tho noise from the head :shock:
So i'm thinking about rebuilding the engine and start to do some nice tuning of the engine 8)

No need to mention there were a lot of things that made me almost cry, but thats another story :oops:
The camshafts of the Lancia VIS engine are put in reverse - intake -> exhaust , exhaust -> intake

Here are the stock cams vs the ones I have, I would accept recommendations on this topic. We are able to measure the exact angles of the cam timing, so if you have advices, you're welcome :oops:
I know the overlap of my setup is quite big for a turbo engine, but I wanted to test everything on the dyno. However, the idle is quite unstable, so I could play a little with the camgears, so I could obtain a more stable engine.

Monday I'm about to order a laser cut aluminium oil cup cover, whith my nick on it and will be painted in red too, just for a final touch of the look. Next step - performance upgrades 8)

There are a lot of other pictures, that will be interesting for Q4 owners only, and that's why I haven't published them in the Bulgarian forum I write, and here I don't see an attachment mod so I could upload them.
All the water and air hoses in the car are replaced with silicone ones, mainly from "Viper Performance".
The oil supply lines to the turbo were made here by a hydraulic "shop".
The thermostat has been thrown away. I don't like the place it is put, and will think later of an external solution in a more accessible place, for example the main water hose to the radiator.
Next steps, after I see everything with the engine is OK (hopefully) is 3" exhaust downpipe with a straight muffler, and then injectors and remap on a dyno. Later we will probably make a custom exhaust tubular manifold.
The fuel pump I have bought and haven't installed yet is a Bosch rated up to 520 hp
Bosch 040 pump is 235 litres per hour and supports 520 bhp at 73.5 PSI # 0 580 254 040

Superbe! I am few steps behind you. Got the same starting point (broken balancer belt). Finished the engine removal just yesterday, tomorrow is soda blasting day. The head is being ported and also the valves replaced. (ordered in form a shop)
Pistons and rods are going to be replaced, so if you can give me some good hints, where to shop around for forged ones, I'd be thankful.
Also have you or anyone else found some detailed and useful info why to keep the balancer cams ?

I bought the pistons and connrods from a friend of mine, that imports parts form different places. He had those in stock. Not sure if he has more.
heh, the laptop is there not for showing off... its my third keyboard, last 2 were ... oily :oops: IBM service is used to me, since my other project was buildin this trophy rig http://nublu.lahe.net/gallery/d/17314-2/DSC01514.jpg with rest of the team and using it in well not so office like environments.

I also found that website, but there are more manufacturers.
Searching the web I also found this website Gazelle Racing (http://www.gazzella.cc/cart.php?target=category&action=view&category_id=866)
They have also some of required parts for rebuilding an engine.
Also I read somewhere that the pistons from Mahle are the wrong choice, Someone who rebuilds his Delta engine, had a bad experience with those pistons. There ar probably lots more manufacturers for pistons, so which to choose :?:
At this point I think i'm going for the pistons from Wössner.
The same difficult search and decision is to make with the conrods.
So if anybody has suggestions, please let me know. I am trying to get a whole picture of needed parts, costs and so on, to make the decision what exactly to do and try to plan the project.

What others modifications are needed? (of course of remaping).
Why you had to change the crankshaft? Couldn't regrind it?

From what I have read, at least exhaust and bigger turbo, the stock one is too small. I'm planning also bigger injectors and tubular exhaust manifold.

No, it was too damaged. The balancer belt hasn't done anything, it was just another broken thing in the engine. The main failure was connrod bearing due to very bad oil.

Of course I'll do it, but it will be done a little later - after I change everything that I have planned - donwpipe, injectors, manifold.

Actually it's not runnig :cry: - head gasket failure on 1.4 boost. Everything else was perfect - afr, egt, conservative advance.
I've made a single compromise with the headgasket (a local bulgarian "performance" shop made it), and this compromise costed me a lot of money, time and headaches.
I already have the cometic gasket, a new tubular exhaust collector, lancia intake and a set of 650cc siemens injectors.
Will post the hole story soon, now I'm concentrating on getting it up again between the other projects that me and my friend are working on.
What's the deal with the "quote" thing on this forum, I've seen other users having the same problem ?

A Lancia integrale intake. There are some space isssues, as it is very very close to the engine hood. However everithing becomes much cleaner and accessible, so I guess it is worth it.

If you are going to be measuring individual runner temps, I'm assuming the probes are going before the turbo. Aren't you worried about them breaking down and damaging the turbo?
Nice idea though. I am thinking about using the spare threaded hole on the turbo elbow for an EGT probe.

Yes, it is not an impossible scenario, but i still did not have issues with broken probes. However, I'll use the individual probes just as a tuning tool, on various cars, and for daily monitoring I'll be using the single probe of the zt-2 after the turbine wheel.

No, I'm still using the stock ECU with a custom chip. Now I'm planning a dual chip upgrade with two settings - street (low boost, conservative advance, regular fuel) and race (high boost, high octane fuel, advance tunned for best power, etc.)
I have done several cars with a Megasquirt (including my track car, a Chrysler neon), but I still prefer the stock ECU for the Q4, because I want it as a daily driver.

If you change OEM MAP sensor, you must change air density breakpoints
for injection and ignition maps and values for max turbo pressure ignition cut.

You have 3 addresses which deal with MAP sensor and are significant for tuning.
Addresses for 101.04 version of chip are:
Air Density breakpoints for injection map:
hex address 7020-703F
There are 16 values (16 bit). So you have to take first value and multiply it with 256 and add second value to get one breakpoint. Then you have to divide this sum with 1032 and you get the value of absolute pressure in bars.
Example with OEM 101.04 chip:
1. breakpoint
hex address 7020 - value 0 hex=0 dec 0*256=0
hex address 7021 - value CC hex=204 dec
0+204=204/1032 = 0.2 bars absolute = -0.8 bar vacuum
16. -last breakpoint
hex address 703E - value 8 hex=8 dec 8*256=2048
hex address 703F - value 77 hex=119 dec
2048+119=2167/1032=2.1 bars absolute = 1.1 bar boost
As you can see the last breakpoint is at 1.1 bar boost which is the max boost on standard car. Because the oem Q4 MAP sensor is 2.5 BAR, you can alter the last breakpoint to 2.5 bar:
2.5 bar absolute*1032=2580/256=10 dec = A hex
2580/256= 10 remains 20 : 20 dec = 14 hex
So you must alter values accordingly
hex address 703E - you enter new value A hex
hex address 703F - you enter new value 14 hex
Now you can edit injection times for new raised boost which is 1.5 bar.
1.5 bar is max boost for OEM MAP sensor. If boost is higher, then ECU will cut the ignition. If you want to get higher, you have to change the MAP sensor. Best option is MAP sensor from Lancia delta integrale which is 3 BAR absolute. You can plug it in instead of OEM one and only change the breakpoint values. Only change in calculation is, that you divide values by 895 instead of 1032 to get the absolute pressure in bars.
You can apply same method to ignition map where the address for air density breakpoints are at 7250 hex - 7263 hex (only 10 breakpoints)
If you raise the boost you have to change the boost limiter values also.
They are at address 7650-766F hex. These are only 8 bit values, so you change hex value to dec and divide it by 170 to get the boost value.

I hope so ... 50x30x2 mm profile. We have done a couple of cars this way, without any problems, hopefully none of them had a crash till now.

Oil pressure gauge, with a 8 bar sender. No hoses will enter the car, the sender will be fitted directly on the fuel rail, before the pressure regulator.

Yes, I was pretty lucky this time. Found it in a big junk yard, that has a lot of stuff. Had to travel 300km however to pick it up.

I think the Dedra Integrale's is the same, don't know about Bulgaria, but here there's a whole bunch of them for low price, as opposed to Alfas.
My guess would be that there's something wrong with the torque distribution. Did you, by any chance, drive the car without the prop-shaft on?

a have not driven the car without prop, however I had to pull it once for over 130km with the prop disconnected (the car rolling on its rear wheels)
Can you post up some pics? It's no good just guessing without seeing what the diff looks like from the outside and what damage has occured (presumably) internally

Don't worry about your English, for sure it's better then my Bulgarian.
I wanted to know if your diff was like an integrales, I doubt it is as they are pretty bombproof.
How are you breaking it? Are you launching the car suddenly like in a drag race? This is what breaks transmissions, not outright power at these levels.
I launch carefully. Especially with the second diff, I was very careful, actually it almost haven't been launched at all. There where however vibrations form the rear of the car with it.
We were not able to open it prior to putting it on the car, because of the "warranty" they gave me. It was sealed and I had a couple of days money back warranty if it was not in good condition. We only changed the oil in it and put it on the car. I will for sure not want a warranty diff next time :D
I just bought a dedra rear diff. It is an open diff with el. blocking via a solenoid. The housing is almost the same, and it fits without any modifications.
I drove it for a test, and its OK. Haven't tried it on a track or launch however.
Later I will probably try to connect the blocking device somehow (it works needs vacuum and some kind of control of the solenoid)
If someone has more info on it, please let me know.
Meanwhile, I sound dampened the hole car, replaced everything on the brake system and installed new seats. I have to say it became a different car. Will post pics later. Time for bigger injectors, 3 bar MAP and some serious tuning finally .... :)

I already have a track car (well not turbo and awd but fast enough, much faster than the q4 on the track I'm racing)
It is planned to be a fast street car, that I can drive at anytime of the year (especially winter time :P)

I used TunerPro/Osterich and the info that Wolf66 has kindly provided here for the community.
The camshafts of the Lancia VIS engine are put in reverse - intake -> exhaust , exhaust -> intake

Yes, lancia VIS stock cams. I took the info from a pdf found somwhere, and also measured them to be 100% sure.

Wheel horse power. Also this dyno is known to be very conservative. A stock 140 hp 2.0 tdi FWD Audi, gives 112 whp on this dyno. There are a lot of awd cars that measure more than 30% losses.

I'm not recommending it, especially if you're going to ride the car hard in hot weather. I had bad experience with other cars steering fluid boiling after a few laps, and that's why I upgrade the cooler on this one too.

6mm ... good for up to 400 horsepower and maybe some more. I didn't exactly need this upgrade, I just needed a fuel rail for the new intake (it's not the same as q4, neither as integrale's) and decided to go bigger just in case.

No, I don't ... I just put the two VIS cams, and tuned them on the dyno. They are not the best cams for turbo, but as long as I have them for free (they were in the used head I bought for this car) they are good for me :)

I did not drive it yet. I'm sure it will be more laggy than before. With the gt3076 it will get even more lag for sure :biggrin:
Hopefully the eaton (if it fits at all of course) will reduce that lag a lot ;-)

btw, something I forgot to mention before.
As you can see from the dyno sheets on the previous pages, the torque split on my car is about 60%/40% front/rear, so I guess I have bought a car with replaced transmission from an 8v integrale.
What do you think about this ? Somebody with dynos of torque split of 16v grale/14 lying around to compare ?

I have complete drive not only the transmission :) and there are a lot of trucks whit Bulgarian plates driveing trough slovenia if you have a friend a trucker i live 6km from the main route trough the country

Just don't expect to see pictures of the compressor mount, it's the ugliest thing we've ever done so far, and believe me we've done a lot of ugly things :biggrin::biggrin::biggrin:
BTW, tonight we've made the tensioner for the belt, we're progressing surprisingly quickly. These days, the one way valve should be ready, and I hope it will work.
One way valve prototype, version 0.01, hopefully it will work without many modifications. Just in case, because I'm an IT guy, loving to have ton of useless information, I attached it a TPS too. At least it has a spring in it and closes the door :P
My intentions are to use the information from the valve TPS together with the other data zeitronix logs (plenum TPS, boost, rpm) and use alarm trigger to turn on/off the compressor. Wish me luck :tongue2:

In the schema of my choice (VAG TSI engine ... bypass intake for the turbo, when it spools up) I think the horsepower wasted to rotate the eaton (freely) will be less by a big amount. Can't tell how much :)
And I still have the possibility to turn it off via the clutch, once the turbo reaches it's full boost

It would be absolutely impossible with the original q4 intake however, and almost impossible with the grale intake. That's why I got this kappa collector. It's better design for high horsepower and really frees up space beneath it.

some update ... I've give up to try to put 76mm pipes, and went to 63mm. The space is really tiny down there.
It works, it blows amazingly strong, and the noise is awful. Before I find my blowoff valve was not working properly a couple of silicone hoses had gone away :)
These days I'm doing some final touches, plus I'll try some things to make that noise machine a little bit quieter and next, maybe I'll have a chance to finally drive that thing.

I now have a composite bonnet. Have you considered making composite panels for your car? Very light compared to welded steel and filler....
I made a new front bumper to house a bigger intercooler too, a lot of work, but I enjoyed most of it and it looks good.

As you can see it has some similarities with the punto S2000. Almost same rev limit, I have more torque in the bottom, the punto gets more higher in the revs. But i bet that won't last 100.000 miles.

Welding is something I have never beem much good at, lack of practice and a teacher really. So my latest project is with someone else right now having the welding done, I just did the preparation by making the parts - lots of strengthening plates and some repair panels as the shell is a bit rusty and integrales have a weak front end which can crack after lots of use, especially with lots of hard use which I'm hoping mine will get!
I found a bodywork restoration class near me, so am going to book myself in for some lessons in the new year.
Added some new pics of the car in the picasa album, this is taking more time than planned, but at least it's getting nice

That's a manifold from 16v turbo model. Naturally aspirated 2 liter engines in Kappa had 5 cylinder versions only (unless I miss something).

What I'm thinking - planning to do is :
1} to move all those 'things' of the firewall
and
2} mostly to use the 4 ignition coils - 4 ignition modules {on the spark plug} mod.
So,
a} the 4 ignition coils must go where the battery is {there is no other place with enough clearance for them, even keeping the oem inlet plenum / manifold}.
and
b} the 4 ignition coils will go on the spark plugs {see picture} and the following :

Probably I'll move the relays too, next to the 4 ign coils and battery will/has to go back.
As for the MAP sensor {and the ATS of coarse} can be used the 'hybrid' Bosch one directly mounted on the Kappa inlet manifold.

It is almost done, you'll probably see a picture of it in a couple of days. It's made from two original bumpers, no fiberglass or whatever, keeping the original design as much as possible.

I ordered them through the same shop (specialized in brake parts ). These two hoses are often forgotten, your not alone there ;)
Goodridge is able to make hoses on request, by your specification. I had problems with the hoses at the rear end, they got torn off :eek: I ordered two new hoses, only a couple of cm longer this time.

well I did not. I'm using the open dedra rear diff, and not putting my spare torsen, before doing a full revision of the gearbox/front and epicyclic diff
I'm also waiting for a spare gearbox, that I wish to revision and reinforce before using some real boost.
