hi guys, it's time for rebuild my engine, so i would like to share with you my progress. i hope the photos will be fine because i took them with my mobile.
day 1. little progress, not so many things. it is not so easy to take the engine out and strip it
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/2136d8a7.jpg
the engine is already out
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/37556416.jpg
and the car looks like this...

http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/774d65ef.jpg
parts everywhere
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/11602742.jpg
at the same time some modifycation to my new Kappa inlet manifold

http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/e0c861fd.jpg
i decide to make it shorter about 60mm and of course porting and polishing
thank you, i hope tomorrow i will have more progress.
good night to all
That's not bad for a day work ;)
Looks like you have plenty of room to work in :)
Looking forward to see this project going forward.
The car is at my mechanics garage. We were 3 people so that's why we did a lot of work in one day. I hope everything will go well. In my progress I want to change
Forged pistons
Light flywheel
Clutch
Head gasket
Arp head bolts
And I will remove completely the balance shafts. I have already buy a removal kit
how much did it costed and where to buy it?
Most parts I bought them from www.scara73.it about what part you mean? I guess about balance shafts removal kit. I bought it 135 euros but the kit didn't include 2 more taps that I made them here in Greece and cost 25 euros. I will post photos tomorrow
Look forward to seeing this happen..
Good luck with your project!
it was a long day today
first of all we finished the inlet manifold. after that we will paint it completely
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/035edead.jpg
we take out the pistons and all inside the engine
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/ec5876df.jpg
i was surprised when i saw these

http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/6e514327.jpg
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/3c18a253.jpg
very good condition in case of 345.000 km
we sent already the block engine for grinding and we start to port and polishing the head

http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/17e350d5.jpg
that's for today. a lot of work but i hope the results will be good enough

at the same time some modifycation to my new Kappa inlet manifold
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/af51dc0e.jpg
I see health and safety rules haven't reached Greece yet. There are at least 3 in that pic.
Seriously though, looks like you are well on the way with things.
Just a question, what is the reason for shortening the Kappa inlet? Is it just to make it fit a little better?
There are at least 3 in that pic.

;)
Safety isn't always the first thing to be thinking of. I am also skipping this a lot.....
Yes you are right about safety rules :) I make the manifold shorter for being quicker in respond. But I think maybe I will loose some torque at low rpm.
I also show a damaged Valve rubber but anyway I have a new set to replace. Also some valves needs to be rubbed. That's why some loosen compression in the cylinder.
http://i157.photobucket.com/albums/t79/mpamphnos/7cb6f8ee.jpg
i was surprised when i saw these
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/9cebb63f.jpg
Head gasket?
wrinx
My head gasket was in good condition too. Now I have a spesso with steel fire rings

Was that an inlet or exhaust valve? Looks like it wasn't seating at all well.
This was an exhaust valve. You are right. I had 3 valves that didn't seat well. No everything is ok
a little progress today too. the engine block and the head came from griding
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/f1d4d1fb.jpg

it is time to remove the balance shafts, and this is the removal kit
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/65682cc2.jpg
it was a quite easy job i can say
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/db7859e4.jpg
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/57306c17.jpg
first of all we need to tap the oil conductors that drives the oil to the balance shafts
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/1e157577.jpg
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/bc9ead30.jpg
and the second one
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/3da1fa85.jpg
after that i had to tap tha balance shaft's hole
http://i157.photobucket.com/albums/t79/mpamphnos/rebuild/a0824518.jpg

Are the plugs that are used to block off the balance shaft oil-ways thread-locked in?
Looking very nice by the way, how much power are you looking for when its all back together?

That was quick!!!
I thing we have a record for a Q4's engine rebuild.

The balance shafts removal kit is working. I didn't see more oil pressure but the good point is that the oil pressure is ok. 7 bar in the morning when the oil is cold and 3 bar at idle when the oil is warm. I don't know about the power but I am planing to boost the turbo 1.6 bar and 2,2 bar with methanol on track days. I hope to peak 50kg of torque and 370-380 hp. In full boost I remain more but the dyne will show the truth.

That was because I bought all parts before the rebuild. We were 3 people working on the engine. We spent 1 week and the most difficult was to relocate things like fuel pressure regulator, idle valve and some cables. The result is great by the way. Now I have to drive 1000 km in normal condition with low boost and after that to remap the ecu
Nice work there and quick rebuild. Mey i ask how much did the XYZ coilovers kit costed you?

Here in Greece XYZ set costs about 1200 euro for front and rear axel

Sounds like the oil pressure is pretty good, what I meant was did you use something like this:
http://t2.gstatic.com/images?q=tbn:ANd9GcQmAvTh0SnsWHxa0fA_EavmdRyQw-UsIyPjnCSoeccK29metzhhFA
when you put the plugs in. So there is no chance that they will move. The ones near the crank could cause a lot of damage if they came loose.
Yes I did Steve. Even I didn't use there where no problem but I use it for being sure 1000%
This is the end

Well, now after the first 1500 km of normal driving ready for bigger injectors.
I bought siemens Deka 660

After remmaping with new injectors I boost the turbo to 1.6- 1.7 bar because I was curious. Hehe!!! The results amazing! Now I need a bigger front mount Intercooler and already waiting my order of AEM water- methanol injection system for chemical Intercooler and high octane (130- 135 octane)

Sounds like someone is getting addicted to big power outputs.
i never thought that but i think now i am addicted....hahaha, this was for "test" i am running 1.5 bar boost and it is like driving another car... when i tried 1.7 bar i thought the engine it was ready to spin the wheels even in 3rd gear. too much power that i never will learn to drive so fast even in trackday. i just know that i have a powerfull engine when i want it. i had open the exhaust throttle and when i passes a car in front of me, the people of the other car was scary....
What a grrrrrreat work, congrats.
Btw...were the front damper's upper bolts long enough to easely mount the Momo strut bar? Tx
Cristian
Yes. The bar is from Alfa 156 with direct fitting. No modifications. Thank you for nice comment
Where you removed the balance shafts, do you not have the front idler bearing for the cambelt?
Yes, the cap from removal kit can handle the bearing that the cam belt passing from there
http://i157.photobucket.com/albums/t79/mpamphnos/2e9edef9.jpg
As you can see I place the stock bearing to the new cap
well, the project didn't stop here, i recentrly sent my ecu to RP-LAB company. for those who don't know them they are self-called "marelli specialist" and they upgrade our stock ecu www.rp-lab.com for more info.
also i started a new project for wider body kit like TI-Z. i hope it will be nice
this was the first thought when i had in my hands deltona's front fenders

That front wing looks great. Are they individually made or are you going to take a mold from them and have them made up in grp?
As you see Steve we made a mod here. We put the wide part of deltona to our stock fender and after that we make an one piece of fiber glass full fender. This fender is going to be fitted exactly as the stock one. Same Size just wider

I have already my ecu back and already programmed. Now it is full programmable with real time adjustments. Plus antilag, launch control and one output ex for water- methanol injection. It has very many maps specially for safe the engine

Are you going to be doing the same sort of thing at the rear as well?
How much wider are the fenders?
Yes, I will do same thing to the rear door and rear fender. The front fenders are 30mm wider than the stock fender. At the rear will be 15mm wider because I already have the wide body

Great mot!
What kind of car is a deltona?
Is it possible to buy a set of fiberglass fenders from you?
I think he means Delta (integrale).
wrinx
Yes deltona I mean Integrale Evo2. Has a little difference from evo 1. At the back of the fender has a smal air duct. I am not the seller and I don't sell parts but when we finish I will tell the guys who made it to comunicate with Steve and to make a nice offer for berlinasportivo. I don't want to be in the middle because I don't want to make money for these things. Of course it will be the first kit for this car because I search a lot and I didn't find anywhere to buy it. These guys has very good prices and very good quality. Until then you can take a look here if you want www.dukesracing.gr

Well I hope I will have a nice result when I will finish. Now I will start the rear half door and rear fender. The good point is that everything that these guys build, they build it on the car, so every part is direct replacement of the stock one

The rears extensions look much wider once they are on. Are they going to have the small vents at the rear? And is any metal from the rear wing\door going to have to be cut out?
The rear Extensions are 30mm wider, at the end it is not a vent, but the point witch the extensions will close to be in the same sitting as the stock. I think we will make some modification for not touching the tyre the metal door and wing.
The show must go on

Is the boot lid standard but just in GRP or is it modified at all? Can't tell from that angle.
This is the time we make the mould Steve. Today will have the inside too. It will be a "twin" of the oem one in GRP or Carbon. I didn't decide yet

Have you finished manufacturing the bodykit yet ? And if so are they ready for sale yet?

No mate. We place the oem rear doors and trunk because we dont have the parts yet. When we will finish all car we will Start replacing these parts with the new one. I just was hurry to close the car to drive it and to programme my new ecu with my laptop. As I see until now the doors are very heavy. About 30- 35 kg each ( with glass etc) I hope I will be at least 70kg lighter

I can see why you need the new front bumper. That intercooler is never going to fit behind a standard one.
Did you have to fit the intercooler first so you could make sure the new bumper covers everything?
Loving the work as ever.
Yes steve, i didn't want to cut the front part for placing the intercooler higher ( i don't know the word in english) so i place it in front. This doesn't matters because we will build the new bump with the intercooler placed

impressions ?
what about efficiency, and "resistance" for air flow ?
how about lag?,
what kind of Turbo are You using ?
is this something out of the shelf, or it is made on request for You?.
i know a lot of questins :D
Haha. Its ok about question. I have a chineese T3/T4 stage 3 wheel .64 ar from xspower. I have no lag in case with my old intercooler but in the same settings in boost controler i have 0.2 bar boost less. Ex at 60% to my dsbc boost controller i had 1.7 bar boost and with this intercooler o have 1.51 bar. I will buy a gt35r now so i will fill this intercooler better. I bought the intercooler from www.toyosports.co.uk for about 100 euros. :)
Steve Webb
04-12-12, 10:20
How thick is the new intercooler? Is it thicker than the old one.
Also did you manage to take any temperature measurements to compare between the old an new intercoolers?
How thick is the new intercooler? Is it thicker than the old one.

it's really strange that almost no one makes single side (inlet/outlet) IC with downflow design, something similar to daltaparts design,
so there will be not much piping, and a lot less turbo lag...
by the way heve You considered using EVO9 turbo ?
heard much opinions about very very fast spooling, and suitable power ratios.
regards
WS
It is 10mm thicker than the old one. The new one is 76mm thick. I hear a lot for evo's turbo but i have to change the exhaust manifold too. The second thing is that with evo's turbo i can't go to 600 or more hp. Steve i can measure the air temperature with my RP-LAB programmable ecu but now here we have 6 degrees celcium and i can't compare with previous measurments. With my old intercooler with 17 degrees celcium at 1.7 bar boost i had 39 degrees inlet air at 7000 rpm so i have to compare with same conditions
Not very good photos but we are in the final way

Are you going for this look :
http://img196.imageshack.us/img196/5397/1d7959ae.jpg
or this one:
http://img101.imageshack.us/img101/6756/alfa155gta20070610civmedf7.jpg
I will build the second one Steve. We build it with parts from the stock bumper. Piece by piece and it is about 50mm thicker and of course wider so a lot of work. Same filosophie for the rear bumper too. We build bumpers and sideskirts exactly as the second photo you uploaded. 100% replica for the bumpers.
I would like to ask you all if you know how to find the gta spoiler. I'm asking that because it is hard to wait to manufacture this from zero.
The GTA bumpers are the best from my side too.
Not sure were to look for a GTA original front bumper as they are so rare, even replicas would be very hard to find and wouldn't be cheap either...
As for the rear one, are you after the one in the 2 pics below ?
PS: Are the bumpers (F/R) you want to build going to fit the 155 WB too or just the ones with GTA kit you already have? Thanks.
Cris
Hi Cris, i don't search about bumpers because we produce these right now. I'm searching for the spoiler on the trunk (maybe the correct word is not spoiler) if i don't find we will manufacture this too. The bumpers we are making for my project are about 80mm wider so they will look better with wide fenders

Is it this spoiler you are after:

or this one?
http://img261.imageshack.us/img261/5747/0alfa155tiz.jpg
I think the second one is more subtle, from a Ti-z , I think Subaru used something similar. The first one is the correct GTA spoiler, but looks a little too universal.
Yes Steve. The first one with double wings

all the panels, from fenders, (fornt rear, rear doors, bumpers front and rear, boot?) are changed.....

Wow. How strong is the rear diff on these cars?
That will be seriously quick and will sound amazing. Please post some video or a YouTube link of the car once done.

Mpampis did you do the Dyno tune?
Tell us about your car's performance.
Hmm great work.. I like the photos of your work... actually i am not much familiar with all this work because I am just beginner in all this work. So this is really impressive (http://www.allvehicleaccessories.com.au/) for me. Thanks for sharing.
This is awesome work, great to see the finished product.:thumbsup:
Very good project . You have a serious Q4 ;)
Do you have some data from dyno after GT35R upgrade? Do you have some new info about the car.
I have seen your car on this site also -> link (http://www.modifiedcars.com/cars/56853/modified-alfa-romeo-155-q4-1996-pictures).
Hi man!
First of all, great work... And great car!
And how it is going now? After some time?
Everything is ok or?
